The customer came to Gracepack while comparing hot-fill HDPE bottles for a sauce line. They already had a working product, but their current bottle was deforming after filling.
What the Customer Needed
Their process filled sauce at high temperature, capped immediately, then cooled at room temperature. A lighter 16oz HDPE round bottle showed vacuum paneling, while a heavier sample performed better in their own test.

The project was not just a bottle quote. The customer needed a practical structure, cap fit, label route and sampling plan that could be tested before committing to tooling or bulk production.
How We Helped Solve It
- Compared the customer's 37g bottle issue with a heavier 45-50g HDPE direction and focused the trial around a 47g bottle.
- Explained why immediate capping can increase vacuum pressure and suggested a short cooling window before tightening caps.
- Reviewed round, square, six-sided and eight-sided structures, balancing squeeze feel against paneling resistance.
- Kept the project on an existing cap route where possible to avoid unnecessary custom cap mold cost.
